Do you think I will damage the bottom if I cut the cross member with the bottom panel attached.
I wanted to see how it looked assembled I also did not want the grill to bow out or in while it was standing alone without the bottom. (I would suspect it would be better to complete disassemble before I do any cutting, due to the angle grinder spark over spray).
 
Probably would be OK. But if it was me, I would strip the frame down completely before doing the cross member repair. Not necessarily take the frame itself apart, but I would take everything off the frame before hand.
 
Also, the OP did not give me one of the hinge bars from inside the door panel but fortunately I had one in my stash.
Some things I noticed from the new parts was that the bottom panel came with the door and hinge pin bushings already installed. The wheel frame assembly had open hallow ends behind the wheels at the bottom of the frame. I checked the original and it was identical. I would have thought they would put some end caps on it. I may still do that. I had 1" on hand but I believe those ends are 1 1/4". Do you all cap those on your rehabs?

I don't think most people bothered to cap them for two reasons. First, they didn't come from the factory capped and second, if you cap them without drilling drain holes, any water that gets in them will just pool down there and rust.

You could use the frame end caps from a Genesis 1000 style grill. They would fit perfectly. But, again, if you do that, I suggest drain holes in them.

I think your probably right about capping them. I checked my Silver B, and it was the same way already. So, I guess there is some logic to this madness. I believe I will just leave them uncapped. Thanks for your input.
 
That last Genesis 500 I picked up, it had caps on the ends with the bigger wheels. And when I took them out, they were filled with mud and crap. I am shocked there was any metal left on the legs, let alone no rust thru.
