After I put handles on the WSM, I had a hard time making the vinyl cover fit over them. I finally made the cover a little larger by opening the side seam, and gluing in a triangular piece of PVC coated fabric. I did this to the original cover, and then to a new cover I bought to replace it. I'm using the original cover on an 18" kettle - after applying a heavy coat of Armor-All it looks almost as good as new.

Yes, and I need to get one for the 22" kettle, which is now sporting the really cheap, gray plastic cover (at least it does have a Weber logo).

I'm still doing some mods to my new 18.5 and one of the first things I did was put seam sealer on the cover.

Then I decided to add handles.

I have not tried it yet but the cover was pretty tight as it was without the handles. I was kinda hoping that by cutting the two elastics at the bottom of the cover it would fit over the unit with the handles on it.

May need to mod the cover now I suppose.

Where did you get the material?

Did you pull the stitches on the stock cover or cut the material?

I had the material - got it from a visit to a plant in Virginia that makes it, they gave me a "remnant" which was a roll of 6-foot wide fabric about 10 inches in diameter. I opened the seam by cutting the thread, not the fabric. If you have access to a heavy duty sewing machine, it would be simpler to sew in the triangle and seam-seal it, but my wife would kill me if I used her machine on that kind of fabric.
