I would make it out of wood like you are planning then tile the top. You can also tile underneath the kettle to take care of the hot coals issue. I was going to do this but never had enough time, I ended up getting a performer.

I checked mine tonight after firing up the performer for dinner. I did not see any evidence of this either. Sounds like you may have a leaky shutoff valve. I would call weber, they will fix you up.

I would love to see some pics of this. I work for one of the biggest plastics producers in the US, we make glass filled nylon too. The melting point of our glass filled is 489' F. I have often wondered if a rip roaring fire would melt the handles. Sounds like you proved it possible!

Congrats! Yes, there should be two grates, just like a regular Weber kettle. Im assuming this old smokey joe is a 14" like the newer ones? If so replacement grates are available at Lowes or HD (around here anyway) or directly from Weber.

Im going on at least 20 cooks on my first small propane bottle. I leave it on around 5 minutes, dont see any need for it running longer than that.
