Horray! All is well. Weber replaced the cookbox at no charge. The fine print says cast aluminum parts are covered for 25 years. I should have known that. I also replaced the rusted out bottom floor pan (it traps rainwater), and the igniter.
Tons of elbow grease later, sucker looks brand new...
Simliar problem on my 2006 320 Genesis. Cook box hinge area gave way on both sides! I blame the weight of the newer rounded style lid. Anybody ever get a free replacement? This is a real problem, for me at least.
The underside of the cooking box has permanently mounted rails that accept the bottom tray on my old model 900LP. Both are rusted nearly away. The tray and box are on decent shape. I need to come up with a fix. Any ideas?
Fire was localized to the underside of the rear knob. I'll clean out the manifold and burner and report back. Thanks.

Talk about flare ups! I have the same model pictured above. Last Saturday with only asparagus on the grill the third (rear) plastic knob starts on fire from the underside, dripping flaming, molten plastic!
Shut 'er down and dumped a glass water over the knob. Haven't had time to look...
